Special die-cutting for shelf-ready PLV display in FMCG

An FMCG brand needed a counter display with complex folding and tool-free assembly for a 2,000-store activation. We designed the die from the client's creative concept.
The challenge
The original display required in-store assembly of 12 pieces over 4 minutes per unit. First-prototype cardboard waste exceeded 11%. The promotional activation lost margin on every assembly.
Our solution
We redesigned the die for a single-piece display with guided folds and self-locking, starting from the client's creative concept. Sheet layout was optimised through CAD/CAM simulation to reduce waste.
Results
In-store assembly down to 35 seconds without tools. Cardboard waste reduced to 4.8%. The activation was repeated in a second international campaign with the same tooling, paying back the initial investment in a single run.
